Walk up to our counter in Hayward and ask for "wire mesh," and the first question you'll hear back is: welded or woven? It's the most basic fork in the road when you're buying mesh, and picking the wrong one can mean a fence that sags, a screen that won't sift, or a fabricated part that costs more than it needed to.

We've been cutting and fabricating both kinds since 1938, so here's the plain-English version of how they differ and when each one earns its keep.

The Short Answer

Welded wire mesh is a grid of straight wires fused together at every intersection. It's rigid, holds its shape, and is the usual pick for fencing, cages, guards, enclosures, and partitions.

Woven wire mesh is made of wires interlaced over and under each other, like fabric on a loom. It can flex and conform, and it can be made far finer than welded mesh, all the way down to openings measured in microns. That makes it the only choice for sifting, screening, and filtration work.

The short rule: welded for structure, woven for fine openings and flexibility. The rest is detail.

How Each One Is Made

Welded mesh: fused joints

Welded mesh starts as straight wires laid out in a grid. A resistance welder fuses every intersection into a solid joint, so the finished sheet or roll behaves like one rigid piece of metal. The wires stay straight, the grid stays square, and nothing shifts when you cut it.

The catch is that a weld needs enough metal to grab onto. Very fine wire burns through before it bonds, so welded mesh is limited to heavier wires and coarser openings. That's a physical limit of the process, not a quality issue.

Woven mesh: interlaced wires

Woven mesh is produced on industrial looms, much like weaving cloth. Warp wires run the length of the roll, and a shuttle passes fill wires over and under them. Nothing is fused. The wires hold each other in place mechanically, usually helped by crimps (small pre-formed bends) that lock each wire into its neighbors.

Because a loom can handle wire down to hair-fine diameters, woven mesh covers an enormous range: from heavy crimped screens with openings of an inch or more down to filter-grade cloth at 500 mesh, where the openings are around 25 microns wide. No welding process comes anywhere close to that.

Rigidity vs. Flexibility

This is the difference you feel the moment you handle both.

Welded mesh is stiff. A welded panel stands up on its own, spans a frame without much support, and keeps its shape when you bend it deliberately, which is why it forms clean boxes, baskets, and cages. Cut it anywhere and every joint around the cut stays welded, so the edge doesn't unravel.

Woven mesh has some give. It can wrap a curve, be formed around a cylinder, or flex slightly under load, which matters in screens that vibrate and filters that see pulsing flow. The trade-off is at the edges: with some weaves and wire sizes, wires at a raw cut edge can shift or fray, so woven parts often get framed, hemmed, or edged in fabrication. Heavily crimped weaves lock together well, but a woven panel is never as rigid as a welded one in the same wire size.

Opening Sizes: Where Each Type Lives

Here's the practical size map:

  • Welded mesh generally runs from openings of about 1/4 inch up to 4 inches and beyond, in wire from light gauges up to heavy structural sizes. It covers the coarse end of the spectrum and stops there.
  • Woven mesh overlaps that whole coarse range and keeps going finer: 2 mesh, 10 mesh, 100 mesh, on down to 500 mesh. (Mesh count is the number of openings per linear inch, so higher numbers mean finer cloth.)

In the zone where they overlap, roughly 1/4 inch to a few inches, you get a genuine choice between the two. Below 1/4 inch or so, the choice makes itself: it has to be woven. Hardware cloth is worth a special mention because it straddles the line: the familiar 1/4 inch and 1/2 inch galvanized squares come in both welded and woven versions, and for most backyard jobs either one does the work.

Where Welded Mesh Wins

Reach for welded mesh when the mesh itself has to provide structure:

  • Fencing and enclosures. Garden fencing, dog runs, chicken runs, compost bins. Welded mesh pulls tight, stays flat between posts, and doesn't ripple.
  • Cages and baskets. Animal cages, storage baskets, parts baskets. Bends hold crisp corners.
  • Guards and partitions. Machine guards, window guards, security partitions, rack backing.
  • Shelving and racks. Rigid spans that carry weight without a full frame under them.
  • Concrete and masonry work. Reinforcement and stucco applications where a stiff, flat sheet is the point.

For fencing specifically, welded is the default answer for most yard and garden jobs. The exception is burrowing-pest work below grade, where many landscapers prefer stainless woven mesh for longevity in soil contact.

Where Woven Mesh Wins

Reach for woven mesh when the opening size or the flexibility is the point:

  • Filtration and straining. Liquid and air filters, strainer baskets, filter discs. Woven cloth is the standard here because welded mesh simply can't be made fine enough.
  • Sifting and screening. Sieves, classifying screens, soil and aggregate screens, lab testing screens.
  • Insect and rodent exclusion. Fine woven cloth blocks pests that walk right through coarse welded openings.
  • Wrapping and forming. Anything that has to conform to a curve, a pipe, or an irregular shape.
  • Decorative and architectural work. Woven brass, bronze, and copper cloth for cabinet inserts, vents, and railings, where the weave pattern itself is the look.

Cost and Fabrication Notes

A few things we tell customers on the phone every week:

In the overlap zone, welded is usually the economical pick. Where both types exist in the same opening and wire size, welded mesh generally costs less per square foot and is faster to fabricate, because the edges behave and the panels stay flat. If a coarse welded product does your job, there's rarely a reason to pay for woven.

Fine woven cloth is priced by precision. As mesh counts climb, you're paying for fine wire, tight weaving tolerances, and often stainless steel. That's the cost of openings no other product can produce.

Fabrication differs. Welded mesh cuts, bends, and frames easily, and cut edges stay put. Woven mesh may need edge treatment (framing, hemming, or soldered edges on fine cloth) to keep cut edges tidy. Can I use woven mesh where welded is recommended, or the other way around?

Often, yes, in the coarse sizes where they overlap. A woven 1/2 inch hardware cloth and a welded one will both keep the same animals out of a garden bed. The differences show up in stiffness, edge behavior, and price, so match the mesh to the job: welded if the panel has to hold shape on its own, woven if it has to bend, sift, or filter.
