Wire Mesh and Perforated Metal in Cars: Grilles, Intakes, and Screens
In March 2026, a 2005 Porsche Carrera GT sold at auction for $3.1 million. It is a carbon fiber monocoque with a Le Mans-derived V-10 behind the driver's head — and like almost every performance car built in the last century, the openings that feed air to its radiators and brakes are covered by mesh.
That mesh is not decoration. It is doing three jobs at once: letting enough air through to keep the car cool, keeping stones and road debris out of a very expensive radiator core, and looking deliberate while it does both. Get the specification wrong in either direction and you either cook the engine or hole the intercooler.

Where mesh shows up on a vehicle
Mesh and perforated sheet appear in more places on a car than most people expect. Broadly, the applications fall into four groups.

Three constructions, three different jobs
Nearly every automotive screen is one of three things, and they are not interchangeable.
Woven wire mesh
Individual wires crossed over and under. It reaches far finer openings than the other two, drapes and forms readily around curves, and gives the highest open area at a given opening size. It is the usual answer for radiator and intercooler screens, and the only real option once you need openings measured in microns.
The trade-off is edge stability. Cut woven mesh and the perimeter wires can work loose unless the edge is captured in a frame, folded, or the mesh is a locked weave.
Perforated metal
Holes punched in solid sheet. Because the sheet stays continuous, it holds its shape, takes a clean cut edge, and produces the crisp repeating pattern people associate with factory speaker grilles and trim panels. It is the most forgiving choice for a visible flat panel.

Expanded metal
Sheet that is slit and stretched into a diamond pattern, so there are no wires to unravel and no waste. It is the stiffest of the three for its weight, which makes it the choice where the screen also has to resist impact — rock guards, skid protection, heavy-duty grille inserts on off-road builds.

Open area is the number that matters
For anything in front of a radiator, open area is the specification that decides whether the car cools properly. Open area is the percentage of the panel that is actually hole rather than metal.
A screen with 30% open area is not "slightly more restrictive" than one with 60% — it presents roughly half the flow path. On a street car with cooling margin to spare that may never surface. On a track car, or anything already running warm, it shows up as rising coolant temperature on the third lap.
As a general rule of thumb, screens intended to sit in front of a heat exchanger are specified toward the high end of the open-area range, and the protective function is achieved by choosing a small opening rather than by using more metal. A fine opening at high open area protects better and flows better than a coarse opening at low open area.

Choosing the material
Location on the vehicle drives this more than anything else.
- Aluminum — light, corrosion-resistant without plating, and easy to cut and form by hand. The usual starting point for grille and intake screens, and for interior panels where weight matters. - Brass, bronze and copper — chosen for appearance on period and pre-war restorations, where a modern stainless screen would look wrong. Softer and more expensive, but visually correct in a way nothing else replicates. Beyond 304 and 316 covers the specialty alloys.
- Plain and galvanized steel — economical and strong, but they need paint or coating to survive underhood moisture and road spray.

Practical notes for fabrication
A few things worth knowing before the material arrives:
- Leave margin. Cut the panel oversized and trim to fit. Mesh and perforated sheet are far easier to take down than to add back.
- Plan the bend against the pattern. Perforated sheet bent through a row of holes will distort the pattern along the bend line. Positioning the bend on a solid margin, where the design allows it, gives a much cleaner result.
- Deburr every cut edge. Freshly cut mesh and perforated sheet are genuinely sharp, and an edge that will sit behind a painted grille is still an edge someone's hand will find during installation.
- Capture the perimeter on woven mesh. A frame, a folded hem, or a retaining bead keeps the outer wires from loosening over time and vibration.
- Think about galvanic pairing. Dissimilar metals in contact, with road salt and moisture present, will corrode faster than either would alone. Matching the screen material to its mounting hardware avoids the problem.
Frequently asked questions
What mesh size should go in front of a radiator?
It depends on what you are protecting against and how much cooling margin the vehicle has. The tension is always the same — a smaller opening stops smaller debris but, at a fixed open area, restricts more flow. Can I use woven mesh for a visible grille insert?
Yes, and it is common. The main consideration is edge treatment — woven mesh needs its perimeter captured by a frame or a fold, whereas perforated sheet can be cut to a clean edge and mounted directly.
Is aluminum strong enough for a grille screen?
For most road applications, yes, and it is the conventional choice. If the screen will take direct impact — an off-road build, a rock guard, a service vehicle — expanded metal or a heavier stainless mesh is a better match.
